For Missing Foam (Gouges or Crushed Sections):
- Fill the void with chunks of scrap foam (same type as fuselage).
- Saturate the pieces with DevFus.
- Push them into the cavity and tape over the top.
- After curing, sand flush. The DevFus acts as a binder, creating a composite foam plug.
3. Pre-Repair Assessment
The integrity of the foam core is critical as it provides the mandrel shape for the composite layup. If left unrepaired, this crack could propagate during the vacuum bagging process or result in a structural weak point in the final laminate. devfus foam crack install
- Deviation: The foam core is split, preventing a smooth surface for glassing.
- Risk: High risk of delamination or surface imperfections in the final composite skin.

- Foam saw (fine-tooth) or hot wire cutter
- 60–80 grit sanding blocks
- Syringes (for epoxy injection)
- Vacuum bagging consumables (if structural)
- Depth micrometer
- IR thermometer (exothermic monitoring)
6. Common Mistakes & Prevention

Mistake #2: Skipping the Tape Bridges
If you don't tape the alignment, the expanding foam will push the crack open. You will return to find a gap wider than when you started. Fill the void with chunks of scrap foam
8. When to Scrap the Fuselage Section
- Multiple intersecting cracks (cross-grain)
- Foam shattered into >5 pieces in a 10 cm² area
- Evidence of water ingress + foam hydrolysis (PU only)
- Facesheet disbond >2x crack length
